Plastics material selection / preselection

Material selection, preselection and information system for plastics

PolSelec was first presented in 1986 and has been used, among other things, for training plastics engineers. The software has been completely revised several times and is now available in version 3.x.

868Materials / product families
approx. 300selection criteria, incl. 80+ media resistances
completeassignment of all materials to all criteria
4Extras (recycling, climate …)

The designer of plastic products must have at least a rough idea of the usable materials and manufacturing processes at the latest after the task has been specified and the working principles have been selected. The software PolSelec was therefore developed for the material and process pre-decision, to preselect basic material types and assigned manufacturing processes. The conceptual approach to this decision algorithm dates back to 1978.

Methodical setup

At the beginning of a product development, incomplete starting information very often prevents a firm decision on the material to be used. However, the necessity of alternative variants makes decisions on the material an integral part of the design process, in all its phases, with increasing degree of defining and detailing. Thus, material selection is no special stage with factual and temporal definition within the design process. Nevertheless, a decision on the material and the manufacturing technique must be taken at an early stage since knowledge of suitable materials and manufacturing techniques is necessary for

  • efficiency calculations,
  • optimum product design utilizing the de-signer's "feeling for the material",
  • freedom and variability of design from the very beginning of the design process

Preselection and decision

A way out of this contradictory situation is to subdivide material selection into two relatively independent, successive phases.

  • The requirements on which decisions taken at the earliest stage possible are based are few, yet govern the use of the material. The special characteristics of the plastics technology make it indispensable to determine the material and the manufacturing technique at the same time. The result of material selection is all basic types of material which have a certain chance of being used. They must reliably include the optimum material to be specified later. A definite decision, though possible, is not attempted at this stage. A basic type of material in this sense is a typical primary representative of a different number of special commercial products (special-purpose types of material) with similar properties and identical nature. This method of selection is the subject of the PolSelec program package.
  • Material selection ends with the decision on the special-purpose type to be used, as the result of detailed and complete investigations into function, manufacture and efficiency of the solution variants, including trials of manufacture and function. Corresponding problem-related system modules are available for this purpose.

Analogy of properties or applications

Materials can be selected in accordance with two principles:

  • In property analogy, starting from the pattern of requirements of the products through relevant selection criteria and the required property pattern of the materials.
  • In application analogy, starting from comparable requirement combinations with known examples of material use.

Application analogy cannot be used for new developments since relevant examples of use are often lacking. Comparison with known examples of use present problems where they refer to differing technical and/or economical requirements. Thus property analogy as a multipurpose and primary decision principle for material selection is to be preferred. In order to take advantage of the design engineer's experience with materials in the process of preselection, the safety of decision-taking is improved by appropriate placement of characteristic examples of material.

The requirements are determinative

Material selection starts with the decision on the product requirements determining the use of the material. Requirements always are the only determinants in terms of preselection. At first the program user must decide on which requirements are significant for material selection. According to experience so far gained, the number of the different requirements is from four to six, providing the problem to be solved has been adequately determined.

A mental transformation step should lead from the requirement pattern of the end product to relevant material requirements. Frequently product requirements are automatically identified as material requirements. However, such identification may 'lead to mental indefiniteness and thus to faulty decisions. Owing to their dual character, the transformation of attribute requirements resents no difficulties because they are to be interpreted completely equidirectional. Such an attribute requirement is, for example, the demand that the plastics component should be manufactured by injection moulding.

Requirements of variables may be both fixed-point and range requirements. The requirement of close tolerances for an important functional dimension in application is e.g. a fixed-point requirement to be met by the end product. Referred to the material, it is a range requirement which limits specific properties (e.g. post-moulding shrinkage, swelling, thermal expansion) to permissible maxima. According to the authors' knowledge, all requirements to be met by materials are to be classified as range requirements, if they are of importance to preselection. As a result, preselection should not be attached to fixed-point property data of the materials. Normally plastics selection programs contain fixed-point property data in relation to the material. For material preselection this is not required, but the coordination according to property level steps for the variable material properties, as made in the program being discussed, is rather more appropriate. These properties represent specific quantitative ranges of a particular property and serve as a •selection and material coordination feature.

Criteria of selection and coordination

For a decision by computer, the property patterns so far determined for the materials must be defined by selection criteria. These describe the materials with regard to all aspects with relevance to the selection and form the structure of the contents of the preselection program. They represent physical or chemical- material properties and/or evaluation results. However, the criteria of the material property patterns which determine the selection are not of the same nature and number for all materials stored in the program. Primary groups of materials have therefore been established hich form two PolSelec programs being independent of each other in handling, namely for

  • compact materials and
  • foams.

The compositions of all material modifications have been determined and stored. Exceptions are combinations of composite layers differing in material and lending themselves to definite geometrical definition (e.g. composites with supporting cores, composite film, composites with embedded inserts). However, PolSelec can also be utilized for selecting the materials for such multilayer composites

The "compact materials" module of the program, which is being dealt with below, can also be used outside the Makrolar software system as a PC version based on the Windows operating system. For the "foams" module the preparation work is nearly concluded. Basic information on the selection principle and the program structure is applicable to both programs.

For thermoplastics, TPEs and thermosets

A major application of the software are mouldings and/or profiles in the widest sense. Thermoplastics, thermoplastic elastomers and thermosets have been covered. Of the elastomers the program only contains PU based materials at present. The following plastics applications are not provided for the time being:

  • adhesives,
  • unshaped covering materials,
  • binders and sealants,
  • paints,
  • coating and impregnating resins,
  • modelling compounds,
  • man-made fibres.

Material coordination in the program data file requires determination of testable properties and/or evaluatable characteristics for each selection criterion (here: coordination criteria). The characteristic data and their scope of application must be determinable for all materials according to identical or comparable test methods and conditions, be in good correlation with the values required in practical service and cover all significant aspects of material requirements. Physically interpretable (true) material data have priority over conventional data. All property data provided must be known for all materials stored in the program or be estimable with adequate accuracy according to analogy rules. There is no "void" for characteristic data in PolSelec.

The determination of ranges for the above property level steps is decisive for the degree of selection and for the reliability of the program as well as for the extent of data acquisition and storage. Generally the ranges were screened as widely as was acceptable for an appropriate degree of selection. The number of data was thus reduced and material coordination due to major variation of test data facilitated. Use was made of proven property classification systems successfully applied in practice (e.g. fire classes according to UL 94). If the properties of a material are in the transition range between two level steps, they are coordinated with both steps.

Should the design engineer not be sufficiently familiar with the property data offered, examples of materials as comparative materials for the particular level steps and/or characteristics are available as an aid. Thus he can make specific use in selection of his experience With materials from comparable situations in practical work. The same purpose is served by relevant references and explanations with the coordination criteria, which contain i.a. the indication of test standards and conditions.

Ageing as a special application

Ageing resistance requires consideration of several special conditions. The following relation of variables is typical of these selection criteria:

  • type of ageing effect (e.g. heat, climate, radiation, media),
  • duration of exposure and intensity of the ageing factors (e.g. temperature, weathering time, radiation dose),
  • extent of material deterioration due to ageing (e.g. decrease of strength, loss of substance).

Owing to the great number of combinations of variables, the inclusion of these variable properties in the selection program requires determination of the degree of material deterioration as a point of reference to the property level. This determination was made uniformly so that the material can be safely considered as not. resistant whenever the given deterioration limits are exceeded.

Only the definitely unresistant materials are sorted out by this selection method, and the practical difficulties in evaluating ageing effects do not lead to precipitate rejection. Referred to type, duration and intensity of the ageing effect, a dual evaluation results: resistant or unresistant. A differentiation into several resistance levels frequently overcharges the design engineer and pretends an accuracy which is not always justified. For stabilization against heat, weathering and hydrolysis it is possible to differentiate between unstabilized and stabilized types of material.

Uncertainty in the practical grouping of several materials is sometimes caused by scattering of the characteristic data as well as by poor or incomplete information about the particular property — in spite of sufficiently detailed definition and delimitation of the coordination criteria. The principle of absolutely avoiding precipitate rejection of the material is always applicable in such boundary cases. In this way the primary objective of preselection, i.e. to guarantee the optimal material among the preselected basic types, can be reached with great reliability.

It is not possible within this scope of discussion to deal with individual criteria of selection and coordination. However, it should be noted that a total of 275 selection criteria with 790 coordination alternatives is available per material. The resistance to media alone is present by 83 media or groups of media.

Material identification and logging

The basic types of material are so identified by abbreviations, descriptive text and examples of tradenames that the expert can coordinate just any special-purpose type. Abbreviations are assigned in accordance With ISO 1043 and DIN 7728. The applicable type designation is used for standardized thermosetting moulding materials. In slight modification of ISO 1043, the actual material abbreviations are supplemented by further characters in four data blocks. In this way it is possible to identify special properties, manufacturing techniques, types and concentrations of filler i.a. from the mere abbreviation.

Supplementary information is available in a concise descriptive text on the material which contains information about the chemical structure and material composition as well as typical property data, if required. In all cases the material density as an important structural parameter is contained in this description. If the material is classified as a type according to DIN, the standard specification on the nature of the material is indicated. The material characteristics can be called off on the abbreviation as additional information. In another position examples of, tradenames for moulding materials are indicated by company names. These examples too can be requested in addition to the abbreviation. A cooperation with the producers of moulding materials is highly desired for reasons of completeness of the material data file.

Mode of operation demonstrated by an example

The material sought is a thermoplastic for a lever to be injection-moulded. The following requirements exist:

  • high stiffness level: E0 > 5000 N/mm,
  • long-term heat resistance: 280 °C,
  • resistance to heated mineral oil,
  • manufacture by injection moulding.

The dialogue of PolSelec is predominantly achieved by selection items, the about 130 selection items being linked together hierarchically.

According to the definition of the requirements, the selection process can be started via the corresponding function key the number of the materials selected and available is indicated in the uppermost line on the screen. The selected materials are listed in tabulated form using their abbreviations. The Iower part of the display contains the short description of the material just called.

This example only reflects a small part of the extent of the software functions. However, as the selection method and the dialogue are formally identical for almost all selection items, the example representatively documents the program structure and the ease of operation.

Advantages in application

The material presection program presented above combines a number of special features and advantages in application.

  • The inclusion of all materials and the restriction to the screening principle of preselecting basic types facilitate the operation using variants and promote the reliability of the decision, regardless of the specific knowledge of the user. The over 800 basic types of material represent about 11,000 special commercial products, offering adequate possibilities of differentiation.
  • The covering of material property patterns according to uniform qualitative or classified quantitative characteristics permits, at the beginning of the product development process, a selection which has relevance to practical service. The user's "feeling for the material" is included.
  • PolSelec i.a. serves as a predecessor program within the Makrolar software system and in this function can also be used for other industry-specific software. Blank characters for characteristic data do not occur. All materials contained in the program are coordinated with all selection criteria and thus included according to uniform aspects.
  • The selection concept and program structure permit a wide scope for modification and extention to any groups of materials and for different applications.
  • An oriented reduction of the wide range of material variants is possible even if the requirements are relatively general or inadequately determined.
  • The software has essential features of a teaching and leaming program. It trains the "feeling for the material" and the perspective of the materials for characteristic application conditions of the plastics in a very economical way.

PolSelec enables material preselection according to approx. 300 selection criteria (including over 80 different media resistances). Unlike many other material selection programs, in PolSelec all materials are completely assigned to all selection criteria.

Permissible regrind content when processing thermoplastics

How much regrind can be added at most during processing so that a given property limit is not exceeded?

Extra – recycling

The picture shows the property profile (here: the elongation at break of PC) for 100% recycling (red bars). The green bars show the calculated profile if 55% regrind is always added to the original material. After the 6th cycle, the value hardly changes.

In practice this means: if the elongation at break is the decisive property and a value of (here) 37.5% is acceptable, 55% regrind can be added to the original material.

Permissible application temperature under continuous heat load

At what maximum temperature can a plastic be used to withstand a certain application time? Based on the stored continuous heat resistance temperatures (3 years), the software calculates the application time curve.

Extra – application temperature

Example (red curve): PA6 withstands a continuous heat load of approx. 50 °C for 20 years if the lower value (75 °C) of the continuous heat resistance (3 years) is used.

Climate maps

Among other things, to take weather and heat resistance into account, the software contains 32 continental climate maps with average values for UV radiation and temperatures (examples here: Africa and Australia).

Climate-dependent water saturation concentration

By selecting a continental or marine climate zone, the climate-dependent water saturation concentration is determined. In addition to the climate zone, the water saturation concentration under water immersion is required – it is stored in the database for the PolSelec materials.

Extra – water saturation concentration

The software module "Commercial products" is optional and contains a database with the most important commercial product data of several plastics manufacturers, which can be used to refine inputs and decisions in the software. The database is also available as standalone software PolPlastics.
